How a Tennis Court Invention Became a Critical Airfield Safety Tool

There is a moment on every runway inspection where a maintenance crew member walks the pavement looking for something the size of a coin. It could be a bolt, a rivet, or even a small rubber shaving flung off a landing gear months earlier that was never recovered.

 

That single object, if it survives the walk and makes it into an engine intake, can end a flight and cost the airline millions. The industry has a name for these types of objects: foreign object debris, or FOD.

 

The answer to this FOD problem came from an unlikely place. In the early 1990s, an Australian engineer named Warwick Tozer had already built a sweeper for tennis courts, a simple device that used friction — rather than brushes or suction — to lift debris off a playing surface. His son Stuart looked at this and asked a bigger question: could this same principle clear a runway, at highway speed, without moving parts to break down, or motors to maintain?

 

 

The result, patented in 1994, was the FOD*BOSS. Three decades later, the product, developed by Aerosweep, is used across military and commercial airfields worldwide and remains one of the more counterintuitive success stories in ground support equipment. No Overengineering

 

Most attempts to improve the airfield debris removal process have followed the same instinct: bigger machines, more suction, more moving parts. Vacuum trucks and mechanical brush sweepers dominate the market because they look like serious industrial equipment. But the FOD*BOSS took the opposite approach. It is a tow-behind mat, built without electronics or hydraulics, that relies on aerodynamic friction and a series of mechanical steps to lift objects off the pavement and hold them in “capture zones” as the vehicle moves.

 

The engineering behind the product is fairly straightforward. Triple elevator steps guide smaller debris, the bolts and rivets that cause the most damage, into the capture zones even at slower towing speeds. A retention blade holds debris in place behind a raised edge, preventing any collected FOD from spilling back onto the surface when the tow vehicle brakes or turns. A tow hitch design keeps the front of the unit grounded even in crosswinds, letting the sweeper run at speeds up to 40mph without lifting or drifting off line.

 

 

None of these are dramatic innovations on their own, but together, they enable an 8,000-foot runway to be cleared of debris in under 30 minutes. The system reports a debris collection rate near 99 percent and has become a fixture at airfields that cannot afford extended closures for cleaning.

 

The clearest evidence for that minimalistic design philosophy is found in Aerosweep’s other use cases of the FOD*BOSS. The same friction-mat concept now runs on motorsports circuits, where a stray bolt or piece of bodywork carries the same risk to a car at speed that a rivet carries to a jet engine on takeoff. It runs on sports fields — where debris on turf can injure a player — and tennis courts, where the whole idea started with Warwick Tozer decades ago.

 

None of those markets needed a different machine. They needed the same solved problem, just resized. But that’s a harder thing to build than it sounds; historically, most companies that succeeded in one vertical either stay there or bolt on features until the original simplicity is gone.

 

But Aerosweep did the opposite. It kept the mechanism the same and let the application change around it, which is a quieter kind of innovation than a new patent, but arguably a more durable one.

Thirty years after its patent, the FOD*BOSS has grown into a staple at many airports around the world. And with air travel becoming increasingly busy, airports and airlines alike are under more pressure to keep the operation in motion rather than close it down for maintenance. A sweeping system with no engine to service and a design built around minutes of usage fits an industry that has less slack in its schedule than it did in 1994.
